Manufacture of astroloy turbine disk shapes by hot isostatic pressing, volume 1

The Materials in Advanced Turbine Engines project was conducted to demonstrate container technology and establish manufacturing procedures for fabricating direct Hot Isostatic Pressing (HIP) of low carbon Astroloy to ultrasonic disk shapes. The HIP processing procedures including powder manufacture and handling, container design and fabrication, and HIP consolidation techniques were established by manufacturing five HIP disks. Based upon dimensional analysis of the first three disks, container technology was refined by modifying container tooling which resulted in closer conformity of the HIP surfaces to the sonic shape. The microstructure, chemistry and mechanical properties of two HIP low carbon Astroloy disks were characterized. One disk was subjected to a ground base experimental engine test, and the results of HIP low carbon Astroloy were analyzed and compared to conventionally forged Waspaloy. The mechanical properties of direct HIP low carbon Astroloy exceeded all property goals and the objectives of reduction in material input weight and reduction in cost were achieved.
Improved turbine disk design to increase reliability of aircraft jet engines

An analytical study was conducted on a bore entry cooled turbine disk for the first stage of the JT8D-17 high pressure turbine which had the potential to improve disk life over existing design. The disk analysis included the consideration of transient and steady state temperature, blade loading, creep, low cycle fatigue, fracture mechanics and manufacturing flaws. The improvement in life of the bore entry cooled turbine disk was determined by comparing it with the existing disk made of both conventional and advanced (Astroloy) disk materials. The improvement in crack initiation life of the Astroloy bore entry cooled disk is 87% and 67% over the existing disk made of Waspaloy and Astroloy, respectively. Improvement in crack propagation life is 124% over the Waspaloy and 465% over the Astroloy disks. The available kinetic energies of disk fragments calculated for the three disks indicate a lower fragment energy level for the bore entry cooled turbine disk.

The behaviour of γ' phase to thermal and mechanical effects during rapid heating of Astroloy, a powder metallurgy nickel-based superalloy has been investigated. The thermo-mechanical-affected zone (TMAZ) and heat-affected zone (HAZ) microstructures of an inertia friction welded (IFW) Astroloy were simulated using a Gleeble thermo-mechanical simulation system. Detailed microstructural examination of the simulated TMAZ and HAZ and those present in actual IFW specimens showed that γ' particles persisted during rapid heating up to a temperature where the formation of liquid is thermodynamically favored and subsequently re-solidified eutectically. The result obtained showed that forging during the thermo-mechanical simulation significantly enhanced resistance to weld liquation cracking of the alloy. This is attributable to strain-induced rapid isothermal dissolution of the constitutional liquation products within 150 μm from the center of the forged sample. This was not observed in purely thermally simulated samples. The microstructure within the TMAZ of the as-welded alloy is similar to the microstructure in the forged Gleeble specimens.

The sensitivity to hydrogen environment embrittlement of three superalloys was determined. Astroloy forgings were resistant to embrittlement during smooth tensile, notched tensile, and creep testing in 3.5-MN/sq m hydrogen over the range 23 to 760 C. The notched tensile strength of Udimet 700 bar stock in hydrogen at 23 C was only 50 percent of the baseline value in helium. Forgings of V-57 were not significantly embrittled by hydrogen during smooth tensile testing over the range 23 to 675 C; creep and rupture lives of V-57 were degraded by hydrogen. Postcreep tensile ductility of V-57 was reduced by 40 percent after creep exposure in hydrogen.

Hot-isostatically-pressed powder-metallurgy Astroloy was obtained which contained 1.4 percent porosity at the grain boundaries produced by argon entering the powder container during pressing. This material was tested at 650 C in fatigue, creep-fatigue, tension, and stress-rupture and the results compared with data on sound Astroloy. They influenced fatigue crack initiation and produced a more intergranular mode of propagation but fatigue life was not drastically reduced. Fatigue behavior of the porous material showed typical correlation with tensile behavior. The plastic strain range-life relation was reduced proportionately with the reduction in tensile ductility, but the elastic strain range-life relation was changed little.
The effect of microstructure on 650 C fatigue crack growth in P/M Astroloy

The effect of microstructure on fatigue crack propagation at 650 C has been studied in a P/M nickel-base superalloy, Astroloy. Crack propagation data were obtained in air and vacuum at 20 cpm with a modified compact tension specimen. The rate of crack growth, da/dn, was correlated with the stress intensity range. Key microstructural variables examined were grain size and the distribution and size of the strengthening gamma prime phase. A fine grain size less than 20 microns always promoted rapid, intergranular failure, while a large grain size promoted slower, transgranular failure which decreased as the size and volume fraction of aging gamma prime was manipulated so as to increase alloy strength. The rapid, intergranular mode of failure of the fine grain microstructures was suppressed in vacuum.

The pores averaged about 2 micrometers diameter and 20 micrometers spacing. They did influence fatigue crack initiation and produced a more intergranular mode of propagation. However, fatigue life was not drastically reduced. A large 25 micrometers pore in one specimen resulting from a hollow particle did not reduce life by 60 percent. Fatigue behavior of the porous material showed typical correlation with tensile behavior. The plastic strain range life relation was reduced proportionately with the reduction in tensile ductility, but the elastic strain range-life relation was little changed reflecting the small reduction in sigma sub u/E for the porous material.
Properties and microstructures for dual alloy combinations of three superalloys with alloy 901

Dual alloy combinations have potential for use in aircraft engine components such as turbine disks where a wide range of stress and temperature regimes exists during operation. Such alloy combinations may directly result in the conservation of elements which are costly or not available domestically. Preferably, a uniform heat treatment yielding good properties for both alloys should be used. Dual alloy combinations of iron rich Alloy 901 with nickel base superalloys Rene 95, Astroloy, or MERL 76 were not isostatically pressed from prealloyed powders. Individual alloys, alloy mixtures, and layered alloy combinations were given the heat treatments specified for their use in turbine disks or appropriate for Alloy 901. Selected specimens were overaged for 1500 hr at 650 C. Metallographic examinations revealed the absence of phases not originally present in either alloy of a combination. Mechanical tests showed adequate properties in combinations of Rene 95 or Astroloy with Alloy 901 when given the Alloy 901 heat treatment. Combinations with MERL 76 had better properties when given the MERL 76 heat treatment. The results indicate that these combinations are promising candidates for use in turbine disks.

The performance of a hot isotatic pressed disk installed in an experimental engine and exposed to realistic operating conditions in a 150-hour engine test and a 1000 cycle endurance test is documented. Post test analysis, based on visual, fluorescent penetrant and dimensional inspection, revealed no defects in the disk and indicated that the disk performed satisfactorily.

Powder metallurgy processing of high strength turbine disk alloys

Using vacuum-atomized AF2-1DA and Mar-M432 powders, full-scale gas turbine engine disks were fabricated by hot isostatically pressing (HIP) billets which were then isothermally forged using the Pratt & Whitney Aircraft GATORIZING forging process. While a sound forging was produced in the AF2-1DA, a container leak had occurred in the Mar-M432 billet during HIP. This resulted in billet cracking during forging. In-process control procedures were developed to identify such leaks. The AF2-1DA forging was heat treated and metallographic and mechanical property evaluation was performed. Mechanical properties exceeded those of Astroloy, one of the highest temperature capability turbine disk alloys presently used.

The impact of thermally induced porosity on the mechanical properties of an as-hot-isostatically-pressed and heat treated pressing made from low carbon Astroloy was determined. Porosity in the disk-shape pressing studied ranged from 2.6 percent at the bore to 1.4 percent at the rim. Tensile, yield strength, ductility, and rupture life of the rim of the porous pressing was only slightly inferior to the rim of sound pressings. The strength, ductility, and rupture life of the bore of the porous pressing was severely degraded compared to sound pressings. At strain ranges typical of commercial jet engine designs, the rim of the porous pressing had slightly inferior fatigue life to sound pressings.

Fatigue crack growth and low cycle fatigue of two nickel base superalloys

The fatigue crack growth and low cycle fatigue behavior of two P/M superalloys, Rene 95 and Astroloy, in the hot isostatically pressed (HIP) condition, was determined. Test variables included frequency, temperature, environment, and hold times at peak tensile loads (or strains). Crack initiation sites were identified in both alloys. Crack growth rates were shown to increase in argon with decreasing frequency or with the imposition of hold times. This behavior was attributed to the effect of oxygen in the argon. Auger analyses were performed on oxide films formed in argon. Low cycle fatigue lives also were degraded by tensile hold, contrary to previous reports in the literature. The role of environment in low cycle fatigue behavior is discussed.
Application of superalloy powder metallurgy for aircraft engines

In the last decade, Government/Industry programs have advanced powder metallurgy-near-net-shape technology to permit the use of hot isostatic pressed (HIP) turbine disks in the commercial aircraft fleet. These disks offer a 30% savings of input weight and an 8% savings in cost compared in cast-and-wrought disks. Similar savings were demonstrated for other rotating engine components. A compressor rotor fabricated from hot-die-forged-HIP superalloy billets revealed input weight savings of 54% and cost savings of 35% compared to cast-and-wrought parts. Engine components can be produced from compositions such as Rene 95 and Astroloy by conventional casting and forging, by forging of HIP powder billets, or by direct consolidation of powder by HIP. However, each process produces differences in microstructure or introduces different defects in the parts. As a result, their mechanical properties are not necessarily identical. Acceptance methods should be developed which recognize and account for the differences.
Low cycle fatigue of PM/HIP astroloy

Low cycle fatigue and creep-fatigue-environment interactions of PM/HIP Astrology were studied at 650 C and 725 C. Total strain range was varied from 1.5% to 2.7% at a frequency of 0.3Hz. Creep-fatigue tests were performed with 2 min. or 5 min. tensile hold times. All tests were run in high purity argon in an attempt to minimize environmental effects. Employing a tensile hold was more damaging than raising temperature by 75 C. Slopes of Coffin-Manson plots were nearly independent of temperature and hold time. Raising temperature from 650 C to 725 C did not change the transgranular (TG) crack propagationmore » mode, whereas employing hold times caused TG+IG propagation. All samples displayed multiple fracture origins associated with inclusions located at the specimen surface; pre-existing pores did not affect fatigue crack initiation. Examination of secondary cracks showed no apparent creep damage. Oxidation in high purity argon appeared to be the major factor in LCF life degradation due to hold times.« less

The effect of thermally induced porosity on the mechanical properties of an as-hot-isostatically pressed and heat-treated pressing made from low carbon Astroloy is examined. Tensile, stress-rupture, creep, and low cycle fatigue tests were performed and the results were compared with industrial acceptance criteria. It is shown that the porous pressing has a porosity gradient from the rim to the bore with the bore having 1-1/2% greater porosity. Mechanical properties of the test ring below acceptance level are tensile reduction in area at room temperature and 538 C and time for 0.1% creep at 704 C. It is also found that the strength, ductility, and rupture life of the rim are slightly inferior to those of the rim of the sound pressings, while those of the bore are generally below the acceptable level. At strain ranges typical of commercial aircraft engines, the low cycle fatigue life of the rim of the porous pressings is slightly lower than that of the sound pressings.
Development of fracture mechanics data for two hydrazine APU turbine wheel materials

The effects of high temperature, high pressure ammonia were measured on the fracture mechanics and fatigue properties of Astroloy and Rene' 41 turbine wheel materials. Also, the influence of protective coatings on these properties was investigated. Specimens of forged bar stock were subjected to LCF and HCF tests at 950 K (1250 F) and 3.4 MN/sq m (500 psig) pressure, in ammonia containing about 1.5 percent H2O. Aluminized samples (Chromizing Company's Al-870) and gold plated test bars were compared with uncoated specimens. Comparison tests were also run in air at 950 K (1250 F), but at ambient pressures. K sub IE and K sub TH were determined on surface flawed specimens in both the air and ammonia in both uncoated and gold plated conditions. Gold plated specimens exhibited better properties than uncoated samples, and aluminized test bars generally had lower properties. The fatigue properties of specimens tested in ammonia were higher than those tested in air, yet the K sub TH values of ammonia tested samples were lower than those tested in air. However, insufficient specimens were tested to develop significant design data.
Evaluation of powder metallurgy superalloy disk materials

A program was conducted to develop nickel-base superalloy disk material using prealloyed powder metallurgy techniques. The program included fabrication of test specimens and subscale turbine disks from four different prealloyed powders (NASA-TRW-VIA, AF2-1DA, Mar-M-432 and MERL 80). Based on evaluation of these specimens and disks, two alloys (AF2-1DA and Mar-M-432) were selected for scale-up evaluation. Using fabricating experience gained in the subscale turbine disk effort, test specimens and full scale turbine disks were formed from the selected alloys. These specimens and disks were then subjected to a rigorous test program to evaluate their physical properties and determine their suitability for use in advanced performance turbine engines. A major objective of the program was to develop processes which would yield alloy properties that would be repeatable in producing jet engine disks from the same powder metallurgy alloys. The feasibility of manufacturing full scale gas turbine engine disks by thermomechanical processing of pre-alloyed metal powders was demonstrated. AF2-1DA was shown to possess tensile and creep-rupture properties in excess of those of Astroloy, one of the highest temperature capability disk alloys now in production. It was determined that metallographic evaluation after post-HIP elevated temperature exposure should be used to verify the effectiveness of consolidation of hot isostatically pressed billets.
